Video Scaler PCB Manufacturing for Resolution and Format Conversion

A video scaler PCB receives a video stream, processes it and outputs a different resolution, timing, color format or frame rate according to the product architecture. More advanced designs can include deinterlacing, frame buffering, color-space conversion, picture-in-picture or OSD. Unlike a simple HDMI repeater, a scaler board contains substantial digital processing, memory bandwidth and clock-domain management in addition to the external high-speed video interfaces.

Highleap Electronics manufactures and assembles customer-designed video scaler PCBAs. We support multilayer/HDI fabrication where required, BGA processor and memory assembly, HDMI interface components, programming, inspection and customer-defined video functional testing.

1. Key Video Scaler PCB Design and Manufacturing Priorities

The scaler architecture should be defined before stack-up selection because input bandwidth, output bandwidth, frame buffer and processor package determine the routing density and memory requirements.

  • Input/output video definition: Specify the source and sink interfaces, target resolutions and data modes. For HDMI designs, route and connector details can be reviewed using PCB di interfaccia HDMI principi.
  • Scaler/processor selection: Dedicated video processors, FPGA or SoCs have different memory, power and firmware needs. The manufacturing package should lock the exact device revision.
  • DDR frame buffer: Frame-rate conversion, deinterlacing or multi-frame processing can require external DDR. Memory topology and length matching should follow progettazione PCB ad alta velocità requisiti.
  • Clock-domain control: Input, processing and output clocks may differ. Reference oscillators, PLL supply filtering and reset timing should be stable and under revision control.
  • Impedenza controllata: HDMI, memory and other serial links should use a released stack-up with the same fabrication discipline as PCB di controllo dell'impedenza produzione.
  • Design termico: Video processing and DDR activity can create continuous heat. Copper spreading, vias and heatsink/enclosure interfaces should be validated at the highest processing load.

Why does a scaler board usually need more memory than an HDMI switch?

A switch mainly routes an existing stream, while a scaler may store part or all of a frame for resizing, frame-rate conversion, deinterlacing or compositing. That creates additional DDR bandwidth, power and layout requirements.

When is an FPGA appropriate for a video scaler PCB?

An FPGA is useful when the product needs custom pipelines, unusual formats, low latency or flexible multi-stream processing. A dedicated scaler IC or SoC may be more cost-effective when its built-in functions match the product requirements.

2. Video Processing, Frame Buffer, OSD and HDMI Interface Integration

A scaler board is an end-to-end signal chain. The processor may have to receive HDMI, decode timing and metadata, access DDR, scale or convert the image, overlay OSD and retransmit the output.

  • Video receiver/transmitter path: HDMI receiver and transmitter devices should be placed to minimize external high-speed channel length. The board-level constraints in PCB HDMI manufacturing are relevant at both connectors.
  • Frame buffer layout: DDR should remain close to the processor with continuous reference planes and vendor-approved topology.
  • OSD/control memory: UI overlays, LUTs or frame buffers may require additional flash or memory; firmware and device density should be tied to the PCB revision.
  • Color and timing conversion: YCbCr/RGB, chroma, bit depth and timing behavior are customer-defined processing functions. The factory should verify programmed operation rather than invent test criteria.
  • Audio pass-through/extraction: If HDMI audio is passed, extracted or reinserted, the interface and firmware should be included in the production test scope.

Older dedicated video processors demonstrate how scaling, deinterlacing, OSD and dual HDMI outputs can coexist in one device, but current product architecture should follow the customer’s selected silicon and supported feature set.

3. BGA/DDR Assembly, Component Sourcing and Inspection

Video scaler PCBAs often use large BGAs, DDR memory, QFN HDMI devices and several power rails. First-article process verification is important before the full pilot quantity is committed.

  • Assemblaggio BGA: Highleap può utilizzare Assemblaggio PCB BGA controls for scaler SoCs/FPGAs and memory.
  • Approvvigionamento approvato: Processor, DDR, HDMI receivers/transmitters, clocks and PMICs should follow the released approvvigionamento dei componenti politica.
  • AOI: AOI nel PCBA verifies visible passives, connectors and component population.
  • Raggi X: È possibile controllare i giunti nascosti BGA/LGA con Ispezione a raggi X. where required by the quality plan.
  • Thermal-interface assembly: Heatsink pads, clips or enclosure heat spreaders should be dimensionally controlled so the processor is not over-compressed or left with an air gap.

What should a scaler first article verify besides soldering?

Verify the programmed processor boots, DDR passes the customer’s memory test, input/output video locks, the target scale conversion works, connectors align with the enclosure and the processor temperature remains within the customer-defined limit.

4. Functional Testing for Resolution, Timing and Video Conversion

A scaler should be tested with known input formats and expected output formats. Merely displaying a picture at one resolution does not prove the processing pipeline.

  • Input format coverage: Apply representative customer-defined resolutions, refresh rates and color formats.
  • Output timing: Verify the scaler produces the expected sink timing and stable link.
  • Image-processing checkpoint: Use a known pattern to confirm scale, crop, aspect ratio or OSD behavior.
  • Audio/metadata: Verify pass-through or extraction where included in the released design.
  • Produzione FCT: Highleap può implementare test funzionali with approved generators, displays/analyzers, firmware and pass/fail rules.
Nota di fabbricazione: Objective picture-quality evaluation, color calibration, latency characterization and formal HDMI compliance require customer-defined equipment and limits. These are not implied by a basic board-level video functional test.

5. Production Release and RFQ Data for Video Scaler PCB Manufacturing

Scaler quoting should be based on the actual input/output and processing target because memory density, FPGA/SoC package, layer count and test equipment depend on the required formats.

  • Contenitore PCB: Stack-up, impedance, HDI/via construction if required and thermal/mechanical information.
  • Processing architecture: Scaler/FPGA/SoC, DDR, flash, HDMI receiver/transmitter and clock MPNs.
  • Video requirements: Input modes, output modes, scaling/cropping/OSD behavior and audio path.
  • Programmazione: FPGA bitstream, firmware, configuration and revision mapping.
  • Test funzionale: Pattern source, video modes, output sink/analyzer and measurable acceptance limits.
