Prototypen-Leiterplattenbestückung: Von den Designdateien zu den getesteten Platinen

Prototype PCB assembly mounted in a test fixture

Highleap Electronics builds prototype PCB assemblies for hardware engineers and product teams who need populated boards they can power up, debug and measure. We fabricate the bare boards, source or receive the components, run SMT and through-hole assembly, and inspect the finished boards before shipping. Prototype orders start at 5 pieces.

A prototype exists to answer engineering questions. When a board fails on the bench, you need to know whether the cause is the design or the build. A wrong part, a reversed diode or an open BGA joint turns a two-day debug into a two-week investigation. Our prototype process is set up to remove build-related doubt, so the results you measure belong to your design.

To quote a prototype build, send the Gerber or ODB++ files, the BOM, the pick-and-place file and the quantity. If some components will come from your own stock, say so in the request.

What a Prototype PCB Assembly Build Should Prove

Teams order prototypes at different points in a project, and the goal of the build changes with each one. Agreeing on the goal before the order is placed shapes the inspection scope, the component strategy and how much the build should cost.

Prototypzweck What the build must confirm Build decisions that follow
Konzeptioneller Beweiß The circuit works and the firmware can be brought up Small quantity, partial population can be acceptable, focus on correct parts and orientation
Technische Validierung Power rails, interfaces, signal integrity and thermal behaviour meet specification Full population with the intended parts, X-ray on BGAs and QFNs, measured rather than assumed joint quality
Compliance or customer samples The board represents the product for EMC, safety or customer evaluation Production-intent parts and processes, no substitutions without approval, documented build record
Manufacturability check The design assembles with a stable process before larger orders Stencil, panel and reflow profile set up as they would be for production, DFM/DFA findings recorded

Why Use a Production Line for Only 5 or 10 Boards?

Hand-soldered prototypes can tell you the circuit works. They cannot tell you whether a 0.4 mm pitch QFN, a fine-pitch BGA or a large ground-pad power device will solder reliably with a stencil and reflow oven. Machine placement and a controlled reflow profile make prototype joints comparable to later production joints, which makes your test results comparable too. Our SMT-Bestückungskapazität covers passives down to 01005, BGA and package-on-package parts, double-sided placement and odd-form components.

Prototype PCBA Data Package: What to Send

Most prototype delays happen before the build starts. Questions about missing polarity marks, BOM lines without a manufacturer part number, or a centroid file that does not match the layout all wait on the designer, and each one costs a day. A complete package lets us review the data once and start procurement immediately.

  • Fertigungsdaten: Gerber RS-274X or ODB++, NC drill file, board outline, stackup with material and finished thickness, surface finish and any impedance requirement.
  • GUT: reference designators, quantity, manufacturer and manufacturer part number for every line, plus approved alternates where you accept them. Mark any part as do-not-place (DNP).
  • Platzierungsdaten: zu Zentroiddatei with X/Y, rotation and side for each designator, generated from the same revision as the Gerbers.
  • Montagezeichnung: polarity and pin 1 marks, connector orientation, special instructions such as press-fit parts, hand-soldered wires or components that must not be washed.
  • Test and programming notes: firmware file and programming interface if boards should arrive programmed, and any simple power-on check you want performed.

The full checklist, including file formats we accept, is on our Anforderungen an die Leiterplattenbestückungsdatei

Does a Prototype Need a DFM Review?

Yes, and prototypes benefit from it more than later builds do. A review catches pad geometry that will tombstone small passives, via-in-pad without fill on BGA pads, components placed too close to the board edge for panel handling, and missing fiducials. Fixing these issues before the first build means the prototype tests your circuit, not a layout detail that would have been corrected anyway. Highleap offers a kostenlose DFM-Bewertung with prototype quotations; findings are reported back to you for decision rather than changed silently.

Turnkey, Consigned or Partial Turnkey Prototypes

Who buys the parts affects prototype lead time more than any assembly step. Choose the model based on where your parts are today.

Modell So funktioniert’s Optimale Bildschirmwahl
Komplett schlüsselfertig Highleap fabricates the PCB and purchases all components Standard parts available from authorized distribution, one purchase order and one point of responsibility
Teilweise schlüsselfertig You supply critical or allocated parts, we buy the rest Engineering samples, pre-release ICs or parts already in your inventory
Eingeliefert You supply all components, we assemble Kits already purchased, or tight control of every part lot

Turnkey prototype assembly is usually the fastest route when parts are in stock, because PCB fabrication and component purchasing run in parallel. For consigned prototype kits, include attrition for small passives (cut tape loses parts at the feeder leader), keep moisture-sensitive devices in their sealed bags, and label every bag with the manufacturer part number.

What Happens When a Prototype Part Is Out of Stock?

We report the shortage with available alternates and their differences before buying anything. For a prototype, a pin-compatible alternate with the same electrical rating may be acceptable; for a compliance sample it usually is not. The decision stays with your engineering team. Ask our Komponentenbeschaffung team to note lifecycle status (NRND, last-time-buy) on the BOM during the quotation. It is useful to know before the design is frozen.

Assembly and Inspection for Small Prototype Quantities

Prototype boards receive the same process steps as production boards: stencil printing, machine placement, reflow, through-hole soldering and inspection. What changes is the inspection strategy, because fixtures and programs that pay off at volume are rarely justified for 10 boards.

  • First-board check: the first assembled board is checked against the BOM and assembly drawing for part value, polarity and orientation before the remaining boards are built.
  • Optische Inspektion: AOI and microscope inspection of visible joints, bridging and component offsets.
  • X-ray for hidden joints: BGA, LGA and QFN joints cannot be judged visually. Röntgeninspektion shows bridging, missing balls and voiding under thermal pads.
  • Electrical test without a fixture: Flying-Probe-Tests checks opens, shorts and component values without the cost of a bed-of-nails fixture.
  • Power-on or functional check: when you provide a procedure, boards can be powered and checked before shipment, so units that fail on arrival are investigated here instead of on your bench.

Prototype Lead Time and Cost Drivers

For a turnkey prototype, plan on roughly 2 to 3 weeks in total when components are in stock: component procurement typically takes 5 to 10 days and assembly 3 to 5 days, with PCB fabrication overlapping the purchasing period. A single long-lead IC sets the schedule for the whole build, so lifecycle and stock checks during quotation matter. When the schedule is the main constraint, our quick turn assembly service prioritizes the build at a higher cost.

Prototype unit prices are high because fixed costs are spread over few boards. The main cost drivers are:

  • Einrichtung und Werkzeuge: stencil, machine programming and first-board verification cost the same for 5 boards as for 500.
  • Component minimums: some parts are sold only in reel or tray quantities, so the BOM cost for 5 boards can exceed the board cost.
  • Board technology: HDI microvias, controlled impedance, heavy copper or special laminates raise the bare-board cost and can extend fabrication time.
  • Gemischte Technologie: through-hole parts, press-fit connectors or double-sided reflow add process steps.
  • Inspektionsumfang: X-ray, flying probe and functional testing add time but cut debug time on your side.

How Many Prototype Boards Should You Order?

Order enough boards to cover destructive tests, rework experiments and boards shipped to firmware or test colleagues, plus at least one spare. Teams that order 3 boards often order a second build because one board was damaged during debug. Setup cost barely changes between 5 and 10 pieces, so the extra boards add little to the price.

From Prototype to Pilot Build

When the prototype passes, the next order usually grows to tens or low hundreds of boards. That build exposes problems a prototype run hides: component substitutions across lots, panel design that slows depaneling, test steps that do not scale, and documentation that lived only in the engineer’s head.

Use the prototype results to fix three things before the next order: record every approved part and alternate in the BOM, convert the bring-up procedure into a written test instruction, and resolve every DFM finding you deferred. If the product will then be built in many variants or small recurring lots, see our approach to high-mix, low-volume PCB assembly. Keeping the prototype and later builds with the same manufacturer also keeps the stencil, programs and review history in one place.

Prototype PCB Assembly FAQ

What is the minimum order quantity for prototype PCB assembly?

Highleap accepts prototype assembly orders from 5 pieces for PCB fabrication, assembly and turnkey PCBA, subject to component availability. There is no minimum order value.

Can you assemble only part of the BOM?

Yes. Mark the parts that should not be fitted as DNP in the BOM and on the assembly drawing. Partial population is common for proof-of-concept boards or when one section of the circuit will be evaluated later.

Can I supply some components myself?

Yes, through partial turnkey. Send the parts with labels that show the manufacturer part number and quantity, and keep moisture-sensitive devices sealed. We confirm receipt against the BOM before the build is scheduled.

Will prototype boards be built to IPC-A-610?

Workmanship is inspected to IPC-A-610. State the required class in the request. If the prototypes must represent a Class 3 product, say so at the quotation stage, because Class 3 changes the acceptance criteria, inspection effort and cost.

Do you program the boards?

Boards can be programmed when you supply the firmware file, the programming interface and the expected verification step. Include the firmware revision so it is recorded with the build.
