Custom Smart Motorcycle Helmet PCB for Connected Riding
A smart motorcycle helmet may combine an intercom, navigation prompts, microphones, speakers and a rechargeable power system in a confined space. The electronics behind those functions can use one main circuit board or several connected modules. For an OEM, a smart motorcycle helmet PCB is therefore a manufacturing project involving audio, wireless communication, power and mechanical fit—not a standard board that is identical across every helmet.

Which Circuit Boards Are Used in Smart Motorcycle Helmet Electronics?
There is no single circuit-board arrangement for a smart motorcycle helmet. A straightforward intercom design may use one controller PCBA with cables leading to a microphone and speakers. A more complex product may divide the electronics into a wireless/audio board, a charging board and smaller control or sensor boards.
Common electronic assemblies
- Main controller or audio PCB: may contain a microcontroller, Bluetooth radio, audio processing, microphone input and speaker drive circuits.
- Power or charging PCB: may carry charging, protection and battery-interface components when those functions are not on the main board.
- Peripheral boards: may support buttons, status LEDs, sensors or an optional camera or display interface, depending on the actual product.
Why the board arrangement matters to the factory
Two helmet projects with similar user features may require different PCB quantities, connector types and assembly processes. A main-board quotation does not automatically include separate flexible circuits, microphone wiring or other electronic modules. The OEM’s fabrication files, BOM and mechanical drawings should identify the assemblies included in the order.
Board shape and mounting points also matter. The electronics must fit the space allocated by the product designer without interfering with the helmet’s protective structure. Helmet construction, impact performance and finished-product certification remain responsibilities of the finished-product team, not outcomes established by PCB fabrication.
Audio, Bluetooth and Power: The Details That Affect Production
A compact helmet PCBA puts low-level audio signals close to digital, radio and power circuits. Manufacturing must preserve the design choices that allow these circuits to operate together.
Audio paths need more than a continuity check
Microphone orientation, component values and connector pinouts should follow the approved assembly drawings. Where a microphone has an acoustic port, handling and cleaning must not block the opening. Speaker channels can also be wired incorrectly even when sound is present, so left/right identification may be part of the agreed test.
Wireless performance depends on the assembled environment
For a Bluetooth-enabled design, antenna clearance, matching components, shielding and ground features should not be changed without approval. The Bluetooth PCB topic is especially relevant when the project combines radio circuitry with audio and charging on a compact board. The surrounding shell, wiring and the rider’s head can affect the completed system’s RF performance; board-level inspection does not guarantee a particular communication range.
Test the actual power states
Standby current alone cannot describe the load of a helmet audio system. The OEM should define which states matter for the design, for example:
- Standby and wake-up current.
- Intercom operation with the microphone, radio and speaker amplifier active.
- Higher-volume audio output and charging behavior, where supported.
Those conditions help establish meaningful electrical acceptance limits. Optional cameras, displays or motion sensors require additional checks only when they are part of the supplied board configuration.

Control the parts and features that influence performance
- Microphones and audio components: use approved part numbers and preserve the defined acoustic and electrical interfaces.
- Radio circuitry: keep antenna-matching parts and specified RF layout features consistent with the released design.
- Connectors and sensors: preserve pin assignments, board orientation and sensor axes where applicable.
Inspection and customer-defined functional circuit testing can check board-level operations such as power-up, programming, audio channels, Bluetooth connectivity and charging, when the appropriate fixtures and acceptance criteria are agreed. These checks do not replace finished-helmet testing for wireless compliance, acoustic performance, mechanical safety or road-use requirements.
Preparing Your Design for a Clear Manufacturing Quote
A useful request identifies the boards to be fabricated or assembled and the work expected after soldering. This prevents confusion between a price for an unpopulated main board and a price for multiple fully assembled electronic modules.
Files and requirements to send
- PCB manufacturing files: Gerber or ODB++ data, stack-up, fabrication drawings and quantities for each revision.
- PCBA documents: BOM with manufacturer part numbers, placement data and assembly drawings.
- Audio and RF notes: microphone and speaker specifications, antenna requirements and relevant connector pinouts.
- Power and mechanical details: charging requirements, board outlines and any flexible-circuit or enclosure constraints affecting the electronics.
- Test and delivery requirements: firmware or programming instructions, defined pass/fail criteria, target order quantities and expected schedule.
Clarify the scope before production starts
If several helmet models share a controller but use different radio modules, buttons or sensors, list the variants separately. Any approved substitutions, firmware revisions and test conditions should be traceable to the corresponding PCBA revision. Where the design is still changing, flag unresolved items before materials are purchased or tooling is prepared.
